control system of billet reheating furnace, planned for the purpose of energy savings, is described. The characteristic of the system is that the heat pattern, which minimizes heat loss due to the exhaust gases by keeping the charging zone temperature set-point of the furnace as low as possible, is calculated on real time under the following conditions; (1) all billets are discharged at the adequate temperature for rolling in the mill, and (2) it is necessary to maintain productivity to meet the demand of the mill. This article describes the system features, the basic control philosophy, the implimentation and the operational results. This system has achieved energy saving of 10, 000 kcal/t in billet heating and has suppressed the fluctuation of extracted billet temperature from aimed one to ±15°C.

We offer PLC based Furnace control system which provides very flexible Operational environment. Precise control of temperature can be achieved by PLC. Monitoring of required parameter can be done by using HMI or SCADA. The system can give Auto-Manual Control Feature without affecting operation cycle of furnace and auto calculation of time cycle through PLC in auto mode based on depth parameter. The system is consisting of furnace monitoring and control software which captures, stores temperature & other critical data from heat treatment process. User defined Report formats; recipe can be helpful for continuous product improvement & Quality management.

Induction heating is the process of heating an electrically conducting object by electromagnetic induction, where eddy currents are generated within the metal and resistance leads to Joule heating of the metal. So it is possible to heat a metal without direct contact and without open flames or other heat sources (like IR) An induction heater consists of an electromagnet (coil), through which a high-frequency alternating current (AC) is passed. The frequency of AC used depends on the object size, material type, coupling (between the work coil and the object to be heated) and the penetration depth. An induction heating system is composed by an inductor (to generate the magnetic field) and a converter (to supply the inductor with a time-varying electrical current).

The control structure is based on a powerful, state-of-the art Danieli Automation Process Automation Controller (DA-PAC), that communicates with power part controller (modulator board) with Ethercat and with field bus with Level 1 plant automation.

Over the years the demand for high quality, greater efficiency and automated machines has increased in this globalised world. The initial phase of the process focuses on passing the inputs to the boiler at a required temperature, so as to constantly maintain a particular temperature in the boiler. The process mainly focuses on level, pressure and flow control at the various stages of the boiler plant. Thus the temperature in the boiler is constantly monitored and brought to a constant temperature as required by the power plant. The automation is further enhanced by constant monitoring using SCADA screen which is connected to the PLC by means of communication cable. At the automated power plant, the boiler is controlled by Variable Frequency Drive (VFD) to put in action the required processes to be carried out at the boiler.

The automation process helps the company having the power plant to reduce the amount of errors that occur , reduction in the human resources, increased efficiency, and most importantly very cost effective.

  • Among the regulation loops and associated tasks that control this application are the following:
  • Regulation of temperature for each of the areas, adjustment of air/gas output, regulation of pressure in combustion air-, Furnace pressure regulation, protection of the combustion air recoverer;  by dilution of fumes or hot air  exhaust.  Control and regulation of a furnace’s cooling circuits: level, flow and temperature. Control of valves and combustion fans during operation.
  • Regulation of air and fuel flow with the cross-control system.  Up to two thermocouples are installed per area. With this it is possible to control the plausibility of the measurement and an automatic switching of feed back element, in case of breakdown.
  • Indication of total fuel consumptions – monitoring of process values and editing of historics (trending, logging).
